Flexible Packaging Innovation Showcase 2007

The Flexible Packaging Association is proud to share highlights from each of the entries from the 2007 Flexible Packaging Achievement Awards competition. Winners of the competition were announced at FPA's Annual Meeting in Aventura, Florida on

Ankur Low Sodium Salt
Flex America Inc.

This packaging is a revolution from the pouching point of view. A new design has been created wherein the package is made from five different webs where the front, back and the two side gussets are registered. Due to this design, the product stands out on the shelf, and even though it is a flexible pouch, it gives the impression of a carton. The side gussets are transparent so that the consumer can actually see the product before deciding to buy it. This product has met high market acceptance. This format can be adjusted for a variety of products such as the packaging of rice, snack foods and high count biscuits.

Buitoni Pasta/Sauce Pouches
CLP Industries Ltd.

In the switch from jars to stand-up pouches, Buitoni used shaped pouch technology to maintain its sauces’ distinctive profile on the supermarket shelf, easing loyal customers’ transition to new packaging while novelty and luscious graphics draw new shoppers to its products. Echoing the contours of the sauce pouch, Buitoni introduced pouched fresh pasta stored at ambient temperature, reducing handling costs and logistical challenges. Microwaveability, easy-opening laser scores and lightweight construction enhance consumer convenience.

This packaging offers a tremendous application opportunity to substitute the unique easy to peel printed retort lid sealed to a thermoformed rigid pigmented container for the traditional metal can that can be cumbersome and sometimes dangerous to open. We believe that the peelable retort lid and high barrier cup offers a level of convenience, portability and safety that the consumer has been searching for. Furthermore, this new package design offers an edge in appearance and marketing that appeal to the grocery and mass merchant sector over the metal can.

CEI’s patented tear strip, CleanStrip™, represents a significant advancement in the flexible packaging industry by reinventing a traditionally accepted packaging concept with a simple, but revolutionary enhancement. Unlike traditional tear strips, such as those found on chewing gum and cigarettes, which are applied at the wrap line, CleanStrip™ is integrated into the completed wrap. CEI accomplishes this by creating robotics that apply CleanStrip™ at a 90 degree angle. This assures that when the reams of paper are filled, CleanStrip™ runs efficiently through the packager’s existing equipment just as easily as a traditional wrap, making for flawless runnability at the wrap line.

Coke Football (Soccer ball U.S.) Shrink Labels

In celebration of the 2006 World Cup, Coca Cola launched a bottle in the shape of a soccer ball. A special heat shrinkable label was created to conform to the bottle’s unique form. The label stretches tight around the ball allowing its embossed surface detail to come through not only visually, but also tactilely. The label was printed using rotogravure inks that were formulated to deliver an extra high opacity to block the dark color of the cola inside from interfering with the colored graphics on the outside. The new soccer ball bottle with its form fitted label is not only novel, it fits comfortably in the hand.

Cryovac® Flavour Mark™ shelf-stable pouches provide better, more consistent flavor and texture than food packaged in #10 cans. Due to its lower profile, food does not take as long to heat in a flexible pouch as it does in a can, so it endures less heat abuse during the retort process. The Dream Chews™ 4 oz. Re-closeable Package, produced by Star Packaging Corp. is a unique entry into the candy/confection market. It incorporated the Inno-Lok pre-applied transverse zipper to the rollstock prior to the actual packaging process. This allows for faster production speeds on a VFFS vs. a premade stand-up pouch and less packaging material waste during production. The bright, eye-catching graphics, combined with the unique re-closeable features attract consumers. It is convenient to open, use and store any unused product without destroying the package or disturbing any of the graphics.

Dual Logo Snickers Bar

What makes the Snickers dual logo bar wrapper so unique is that the UPC is printed in the transverse direction (TD) and there is print copy located in the eyetrack. This enables the consumer to view print copy from every angle. These developments resulted in a package which met the brand’s needs but did not compromise UPC integrity or packaging line speed. The ability to increase branding “real estate” on a package will be significant to brand managers across the industry.

In Exopack’s continued quest to develop the finest shrink bundling and display packaging options for its customers, we built upon our knowledge of polymers and extrusion and developed Crystal Flexpack™ a multipurpose film which provides excellent performance.

An alternative to polyvinyl chloride (PVC) and cross-linked polyolefins, Crystal Flexpack™ offers a high clarity, soft shrink alternative for many applications. Crystal Flexpack™provides excellent lap seal performance, no fumes or equipment degradations issues and standard shipping conditions.

The challenge was to give the customer a product that was “very clean looking” and an easy-to-read logo that overprinted a portion of the candy. Rather than using the same film from an existing product including a flood coat of white ink, we selected a new substrate that met the customer’s requirements. For the logo we selected a metallic ink that gave us the improvement in contrast and readability the customer was looking for.

Fox’s Delicious Cookies

As part of a new branding campaign, Fox’s Biscuits, of the U.K., introduced a new product line of “Delicious Cookies.” The package for their new indulgent brand has a premium looking design with two contrasting surface finishes. A high gloss shine that showcases a photo of the product sits on a soft, satiny matte finish background and is further accented with metallic gold ink elements. This rotogravure printed package reflects the exceptional quality of the product inside. This new packaging image not only stands out on the store shelf, its unique film structure benefits production with efficiencies in the packaging operation.

The customer’s objective was to heighten the shelf presence of their flagship brand and realize significant improvement over their previous packaging. Using hybrid engraving cylinders, high fidelity images were printed with amazing photographic detail and rich depth of color. The new printed graphics reflect the premium quality of this product, and has had a positive impact on the reproduction consistency of the image.

Green Giant® Simply Steam—Self-Venting Forming/Nonforming Film System
Curwood, Inc., A Bemis Company

Curwood’s new Self-Venting Forming/Nonforming Film System improves upon current self-venting technologies—it stays hermetically sealed throughout distribution; vents in a controlled way during microwaving to regulate food quality; and opens during cooking to eliminate steam burns and make serving ultra easy. Consumers don’t need to puncture the “steam and serve” package before cooking, and after cooking, the package just needs to be turned over for dispensing and serving. The package delivers the ultimate in convenience cooking.

This flexographic printed, all film specification/package met the customer’s marketing objectives of having a more aesthetically appealing package that separates the package/product from its competition resulting in increased market share. The meticulous detail, sharpness of colors and glossy appearance accurately and effectively achieved the customer’s goal for this high end product.

This reverse printed design utilizes FAST plates and high-strength inks to achieve superior flexographic print reproduction. Effective reproduction of the graphics required a high line count to achieve the desired package/product image and capture the consumer’s attention at point of purchase.

Hershey Mounds Island Orange, 11.1 oz
American Packaging Corporation

The use of flexographic digital plates resulted in achieving the high quality design/package Hershey desired. American Packaging Corporation utilized a combination of DuPont FAST digital plates and high-strength inks to achieve a package that jumps off the retail shelf. The superior graphics reproduction creates a package that has excellent store shelf presence to achieve the customers goal of capturing unplanned consumer purchases.

The Ike and Sam’s Kettle Corn package is a technical achievement that not only increased the package’s shelf appeal, but it also increased shelf life and machinability. We provided technical assistance to and creative ideas to handle the customer’s biggest concerns when other suppliers had failed to provide what they were looking for. The customer wanted a new package that would provide improved shelf life and increased aesthetic value. By providing a reverse printed matte propylene against metallized polypropylene, we were able to give them a product that is not only very attractive at the retail shelf, but also very functional. The improved run rates the customer has been able to achieve with our film is a “built in” improvement that the customer was not expecting.

The John Morrell Premium Deli Tray Cube Pack is a “new dimension” in tray and lid packaging. Engineered to turn four attached thermoformed compartments into a cube when folded, the Cube Pack is a novelty package that attracts attention at retail while enhancing product visibility and space utilization. For consumers, accessing the contents is ultra-easy thanks to Curwood’s EZ Peel® film, and the unfolded tray makes an attractive presentation on the serving table.

Sonoco Flexible Packaging

Rotogravure printing offered the opportunity to present the absolute best shelf appeal for retail sales. It “pops” quoting from the people at JSF; it’s the pop that sells. It’s really a marriage of “Beauty & the Beast,” the presentation of the pictorials on the package provide the “beauty” and the fine family quality of the John Soules Foods products the “beast.” The presentation was so vivid it just stands out on the displays, it makes shoppers take notice and try the product, and the product is excellent.

The Keebler Gripz package offers consumers the newest in value-added easy-opening features. This package targeted for on-the-go consumers, uses advanced laser scoring technology in a specific shape to direct the tear and limit the opening to the top corner of the package. The laser technology enables packaging manufacturers to offer consumers a consistent opening package without negative impact on the multi-layered flexible package’s barrier and physical characteristics. Laser scoring can be used on thin flexible packages in unlimited applications, shapes and sizes.

Kellogg’s Individual Cereal Packs
Cello-Foil Products Inc., an Exopack Holding Company

Working together with Kellogg, Cello-Foil has commercialized a patented BHT delivery process that results in more consistent delivery of antioxidant to the product, in this case individual cereal packages. This has resulted in a more consistent product for the consumer, and more material and processing options for the packager. The patented process delivers BHT from the adhesive through the PE sealant layer to the product in a controlled manner.

Kraft Foods — Metallized Ink Cracker Barrel Shredded Cheese

The Kraft Cracker Barrel Shredded Cheese package utilized a state-of-the art metallized ink for metal appearance. This metallized appearance also is combined with a clear window which is a requirement for natural cheese products. This appearance further extends the range of product appearances possible to a designer. The consumer can see an appearance commonly found with snack or coffee packaging in a new commodity—natural cheese.

This is a highly creative profile stand-up pouch which stands out on the shelf vis a vis a regular rectangular pack, inviting the consumer to reach out for this package. High barrier metallized polyester film has been used in the structure ensuring the aroma and freshness of the product is retained for a longer period and an extended shelf life to the product. This package has received tremendous applause in the Indian market. It can also be used for the packaging of other products such as snack food, high count biscuits, confectionary, tea and coffee.

Jockey International has utilized a more contemporary stand-up pouch to relaunch its life brand of men’s undergarments, exclusively in Wal-Mart. The new package replaces a combination poly bag/paperboard insert package, resulting in a package with greater point-of-purchase impact, more striking graphics, consumer-friendly reclosability, peggability, source reduction, and a sturdier package with less pilferage. It truly sets the standard for packaging of men’s undergarments.

Matte cold seal flexible packaging is a new offering for high-speed, flow wrap applications. Customer demand for a package which differentiates itself aesthetically from glossy bar packages initiated this development. This technology provides superior graphics appeal utilizing matte cold seal release film, reverse printed and laminated to a metalized sheet. Productivity output is consistent with high-gloss, high-speed, cold seal structures. With this material and select print designs, the customer can differentiate their product using reverse printed, matte film laminated to a metalized back stock to provide a unique metalized/matte appearance in a high speed cold seal structure.

This solution provides stunning graphics through the use of water-based inks, adhesive eliminating odors and retained solvents while using more renewable resources.

The Maxwell House Café Collection Hazelnut 16 Pod Package incorporates custom built proprietary in-house sealant film and top quality rotogravure graphics on two panels to make the Maxwell House brand stand out in the coffee category. The package offers excellent resistance to bursting and protects the foil ply. Rigorous hermetic seal testing is performed on the packaging to ensure freshness. The package possesses proprietary laser scoring at the zipper line to allow easy opening. A zipper is provided for convenient re-close. Consumer friendliness, robustness and aesthetic appeal describe this package.

McCormick® Finishing Sauce

The McCormick® Finishing Sauce line is thought to be the first such U.S. product to be marketed in a retort pouch. In order for the stand-up pouches to be both retortable and microwaveable, Ampac Flexibles had to develop a structure without a foil layer that could also withstand the temperature of the retort (250 degrees Fahrenheit). An additional heat-sealed, “cool grips” feature enables easy handling after microwaving (45 seconds from shelf to table).

The challenge was to demonstrate to the customer that a high quality gravure printed product can be successfully printed flexo, all within a relatively short leadtime. The customer’s main concerns, maintaining tight registration, the proper shading in the banner of the logo and being able to achieve a very dense black, were successfully achieved and met all of the customer’s requirements.

The entire label appears drenched in chocolate with a graphic milk pour that leads the eye to an inviting ice-cold glass of creamy chocolate goodness that persuades the consumer to indulge in the shelf-stable product’s fresh, rich goodness.

Taster’s Choice Single-Serve Stick Packs with the Fancy Cut™ Opening feature solve the problem of stick pack notched opening systems that only open part-way because they get stuck at the lap seal. Virtually invisible, notchless Fancy Cut opening technology provides precise tear-initiation and directional tear for clean removal of the top of the package. This technological improvement creates a package that is as simple and convenient as the product it contains, helping ensure the ongoing popularity of stick packaging.

PATH is an international nonprofit organization committed to improving the health of people around the world. One of their key programs was to identify and prove effective a packaging system for improving delivery of a single dose of Nevirapine to reduce mother-to-child transmission of the HIV virus. Achieving this goal in developing countries was challenging due to the high prevalence of births outside of the healthcare system. This solution has provided women with NVP syrup to take home in a simple, robust and tamper-evident single dose package.

The Nutra Gold Pet Food Quad Seal Packages are designed for international distribution. The unique four-layer structure assures delivery of fresh product in the strongest Quad Seal Package on the market today. The graphics of this package are enhanced because the designer was able to incorporate the foil barrier substrate as part of the design, which gives this package very good shelf appeal.

The die cut window rollstock addresses both manufacturing and consumer issues that are commonly present with premade bags. The packer is able to increase their outputs through automation and at the same time produce a much improved package. The die cut rollstock delivers better package stability. The package eliminates the issues of product infestation, short shelf life, and the lack of product freshness that can be present with the premade bag. Improvements in the package reduced the overall cost.

In response to consumer demand for convenience, Perdue took the lead in their market segment when they moved to the hooded stand-up pouch. This added feature gives the consumer a simple means of package tampering detection and boost confidence in product safety. The slider offered easier reclosure and better product protection from freezer burn. Rotogravure print further enhances the graphics and adds to the shelf appeal of the product.

 An innovative combination of material, graphics and printing is used to create an effective and informative shrink bundling of five individual serving juice boxes. The package is consistent with the SunRype graphics theme, while expanding the look to encompass a billboard effect of the juice box bundle, for retail display and communication. The process print graphics are eye-catching with vibrant images and minimal distortion.

This package for packing of blankets is a technical revolution. Earlier, blankets were packed in simple unprinted polythene bags. The new package is a replacement for these bags and offers better visibility, high quality aesthetics, brand display and its rigid exterior is a good protection for the product. This is made by laminating HS BOPP with bubble gard film by thermal process giving it an excellent finish. This can also be used for packaging of items like refrigerators, DVDs, air conditioners etc. This package will surely stand out in the store!

The Rothbury Farms 6 oz. Organic Whole Grain Bistro Style Croutons pouch is an excellent example of how a total packaging solution can reflect a product’s premium quality both through the graphic design and the user experience. This package conveys its “top of the line” quality through its high fidelity print reproduction and its appetizing photo styling, while the metallized lamination provides the superior barrier properties needed to protect this moisture sensitive product. The result is an attractive container with high visual shelf impact and consumer convenience.

The 7-color Extended Gamut Process is on the leading edge of flexible packaging printing. Benefits include, improved color strength and smaller dot size which allows greater detail to be produced vs traditional digital flexo. The Kraft Shredded Cheese package takes advantage of this process to realize all of the fore mentioned benefits. Kraft Shredded Cheese package incorporates many other leading technologies. Combining a clear, high barrier EVOH lamination provides a full 6-month shelf life. The pouch also utilizes LaserTear scoring which creates an easy open feature, in-conjunction with ZipPak slider zipper system for optimum consumer convenience.

Single Lip Flat Bottom Bag

This package represents an improvement over traditional SUPs and gusset bags. A much more stable bag results due to the flat bottom verses a bottom gusset SUP. It also does not have the extra bottom folds common in a side gusseted bag concept, also providing a more stable product. The bag also provides a convenient easy opening system thanks to laser scoring feature. The score works well due to the two-layer structure on the top of the bag. No folds or gussets also allow a “cleaner” look for the bag top.

Smucker’s Uncrustables Grilled Cheese,

The Robinette Company

The Smucker’s Uncrustables sandwich wrap has eliminated moisture retention by using a lightweight paper substrate. The spot adhesive that is applied during the printing process is heat sealed on existing poly-packaging equipment. This package has eliminated a serious problem for our customer at no additional cost. This project has been a win-win for everyone involved.

This package for packing of edible oil is a revolution in packaging excellence. Earlier, a structure of polyester laminated with poly was used for liquid packaging, which was not 100 percent leakproof. Then this structure was developed, which consists of BON (Bioxially Oriented Nylon) laminated with metallocane based poly, which has reduced the leakage appreciably. This ensures the customer or the people handling it are not inconvenienced due to leakage in the package, since in a stack of oil packs, even if one pack leaks while handling or transportation, it can ruin the entire lot. Further, nylon offers better clarity and printability, thus ensuring high level aesthetics and graphics of the package.

Wyeast Laboratories has launched “Smack Pack,” the first “pouch within a pouch” liquid yeast package for beer and wine making. To activate the yeast, the inner packet (containing a liquid malt nutrient base) is located and guided externally to the corner of the sealed retort pouch. This area is placed in the palm of one hand and firmly smacked with the other hand. This breaks the inner nutrient packet allowing the contents to interact and start metabolizing.
